Hello Everyone,

In doing the operation to remove my bevel gear, I made a mistake in putting everything back together.

There is a small steel bracket on the exhaust that supports the exhaust system (the pipe from the turbo to the cat). Normally it is bolted to the back (facing the pass side) of the bevel gear - two of the 5 bevel gear mounting bolts thread through it, and then it fastens to a bracket welded to the exhaust pipe.

When I put the bracket back on, I forgot that I was now missing the ~1/2" of space that the bevel gear housing provided, and torqued the bolts down tight on both the trans housing and the exhaust bracket.

I see now that the proper thing to do is shim the trans housing out with washers to support the bracket, but I didn't think of it then. Typical me :P

So anyway, when I tightened everything down it put a small tear in the exhaust pipe where the bracket is welded on. Now there is a leak there. I've got it sealed up temporarily with exhaust joint compound but I am pretty sure this won't last.

What I would really like to do is take the exhaust pipe out and take it somewhere to be welded - I think this is the proper way to fix it.

It's possible that they might be able to reach it from under the car without taking anything off too.

What is the advice? Leave it on and try to get it welded in place?

How much trouble will I get myself into trying to take that pipe off? I see it has ~4 studs holding it into the turbo, and there is a pipe fitting for the aux air system, the O2 sensor(s?) and then whatever fastening system is on the other end of the pipe.... I haven't had a chance to look yet - does the pipe end before the cat or after?

Any and all advice is welcomed.

I'd like to deal with this over the next couple of days as I have a relative's car on loan while they are travelling, so my family is up to two cars this week - makes it much easier to disable one :)

    Just picked up my cat pipe from the welder.

    It looks great. Can't wait to get it in.

    What a difference a real welder makes too. I have seen muffler shop and indie-mech welds before and they look fantastic compared to most of the shade-tree arc stuff I've seen - this is 100 times better than any of that. Truthfully this is the nicest welding I've ever seen. I'm ready to say that it pays to go to a real welder when you need this stuff done as opposed to the local muffler shop.

    I found the diagram I wanted in VADIS and it showed that I needed to remove the entire cat pipe - it goes from the turbo all the way back to about the middle of the car.

    I removed it last night without too much trouble. Actually I was surprised at how easily everything came apart considering that it /is/ exhaust stuff and I'm sure it's old (possibly original?).

    I always had a terrible time with exhaust stuff on my old 1986 760 - the heat/cool cycle and the rust seemed to combine to make a perfect permanent weld...

    Anyway this has all been taken off and I brought it to a welder of some repute in my town. I'll get it back this afternoon and hopefully it will be back on tonight.

    PS. Just bought four new tyres (£290), Fitted new EX. 3 weeks ago (£300),also ordered new LH front strut plus mount etc(£280).
    I've already told you about my rear wheel bearing two months ago (£450).

    I realy save by doing my own repairs.....

      Oh. I forgot the new electric window switch six weeks ago (£90), and the new RH rear brake caliper(£cant remember) Three months ago.

        I also forgot the RH. Engine mount 4 weeks ago (£70).
        I repaired the difficult to change top mount with two pieces of heavy foam rubber all 'gunged up' with marine polyurethane sealant, Good stuff (20p),works fine.

    Take a look at the parts at FCP Groton. That will show you what to expect and where the connections are. Remove it to do a proper weld.

      Good advice about looking on FCP but they don't show this exhaust pipe in their exhaust listing... maybe another site does? I'll look around.

    Yes, I would say to remove the pipe and take it to a weld shop that can tig weld the pipe. Since you already contaminated the weld area with the quick fix compound, the metal needs to be thoroughly cleaned of contaminants.
    I have noticed that the experts here don't think much of us welders. They would rather replace with new than save a few bucks on welding. A Tig welder can permanently repair an aluminum engine block, a stainless steel exhaust pipe or a regular steel support. So please have faith in us professional welders.

      A good welder can work magic.

      I remember the exhaust shop cut my brand new exhaust in half back when I had my 280ZX turbo exhaust replaced. Otherwise the whole suspension had to be dropped. The guy did a magnificant job. Then I had a 1969 VW clutch pedal lever that broke, and somehow someone metalurgically corrected that problem.

      I would never think of questioning the potential of an experienced welder.
