Well, after replacing the power steering rack on my '85 240 (which was groaning and leaking like a sieve) and replacing the power steering fluid reservoir (which had a cracked fitting), it now appears there is a small leak coming from the pulley shaft on the power steering pump.

I see rebuild kits available for cheap ($7.50 for all new seals) and rebuilt pumps for around $45 bucks (Cardone and Duralast).

Which way should I go, and what tips will help me in the process?

I just replaced my Power Streering Pump with a used one from an 86 240 that I pulled it off of before the 86 went to the Bone Yard. It's working fine and if I have to do anything else to that System, I will buy a Re-built next time.

I never done it myself but it seems to me that I have read it here on the BB you will need a suitable puller (not a gear puller) to remove and install the pulley-I could be wrong though. Check out maybe Autozone or Advance as they probably have a loan-a-tool puller kit if it does end up that you need one.

I just picked up a rebuilt Cardone power steering pump from O'Reilly Auto, and borrowed their pulley puller kit. I'm going to get started today on pulling the old pump. I'll keep you posted on the progress.

I have the old pump out, but having major trouble getting the pulley off. I've doused it with PB Blaster and using a loaner pulley removal set from O'Reilly Auto Parts. The pulley set isn't the best quality, and am afraid I may damage the pulley. Any ideas? Might have to take it to a machine shop to get it removed. Damn.

I bought a pulley puller for Ford/Saginaw pumps at Autozone or PepBoys for $25- worked fine on multiple Volvo PS pulleys.

I used a puller from O'Reilly, and it looks like the same puller that you mentioned. It has two half-moon shaped pieces that fit around the pulley, a nut that fits inside the half-moon pieces, a sleeve the fits over the pieces to hold them together, and bolt that threads into the nut. There are two different bolts that come with the kit, and only one fit into the hole in the pump's shaft.

I sprayed the thing with PB Blaster penetrating spray, and cranked the sh*t out of it, but it didn't budge. I was afraid of bending/breaking the pulley, so stopped.

Did your half-moon pieces fit snugly? The ones I used were kind of loose, which when torqued, started to go off center.

I'm finally done. I let the pulley sit over night after soaking it with wd-40. I then used the puller I loaned from Autozone. It came off pretty smooth, and went onto the shaft of the new ps pump easily. Mounted the whole thing up, connected the hoses, topped off the fluid, and fired it up. No leaks so far. I do have to get an alignment this week asap.

I'll keep you posted if I have ongoing issues. There is a fair amount of 'flex' in the mounting bushings, which will eventually need replacing.
