Secondary Air Injection Problems 850 1996

Nice diagnosis! You are correct. The secondary air valve has failed (not closing all the way) and is allowing moisture laden exhaust fumes to be sucked back into the pump where they are condensing and killing your pump bearings and motor. They are even getting sucked back up into your air filter box as you have noticed.

You need to replace the valve. Verify that your vacuum to the valve is working while you are at it. The valve is under $100. It will be tough swinging a wrench to get it off as you have surmised.

Now the bad news...Even with a new valve, the new pump will likely fail AGAIN in a couple of years since the bearings go bad. I just replaced mine this past summer and there was no water in it at all. The valve is fine as well. It was replaced two years ago under warranty.

Newer Volvos don't have this system design. Ours are simply a poor design.
