Emissions are slightly off a bit (off the freaking map) 200

Took the 91 240 in for emmisions, and was presented with this lovely news. HC and Nox are off the map at some points, and seem to be only during peak acceloration points. After that they level off and are at or below the "reference" value.

V15 cam (passed last time)
Plugs are slightly old and gapped to like .053 with my MSD coil
Cap and rotor have seen better days, but I do the "sandpaper" method of cleaning them every so often.

Cat is maybe 2-3 years old, brand that FCP was selling. Maybe 30k on it or so. O2 sensor was replaced around the same time.

Could this be caused by some really wacky worn plugs or something?

Here is a scanned printout of the emissions wackyness.

I think I'd go with a misfire in this case as well.

Like you said, all the ignition components could be called into doubt.
Replace the plugs, cap, rotor, and wires. Even wires that look perfectly fine can be trouble.

Saw 4 cars lately with wire troubles: a 94 Golf that had 2 burnt ends (looked like they rusted away at the plug end)
my 90 745, which simply failed one end completely due to 10 yr old wires
my friend's 82 245T, which was just one of a number of problems it had, but contributed to a misfire and idle problem- 2 wire ends pulled right out, a 3rd was starting to and we saved it temporarily
an 87 244 at the shop, with one plug end burnt away deep inside the connector.

It's more common than I ever thought, and often overlooked. That air inlet hose too, is only $15 or so at FCP, or $1 at a junkyard, so you may just want to swap a good one in to rule that source out.

Wires are a bit over a year old and in awesome shape. Volvo OE, and doing great.

The air inlet hose DOES have some holes in it, that were sealed a while ago, and today I cleaned it, and resealed the little worn through spots again. Before I did the whole clean and reseal I filled it up with water, and didn't see any drips come through, so it was probably good to being with from the past repair.

I am guessing one part of the higher NOx is from my airbox not having the seal ring for the hot air/exhaust furnace, and letting in really hot air when it didn't need it. This is getting blocked off with a ball for the summer, so this shouldn't be a problem for emissions come end of the week.

Thermostat was also tending to stay open a bit longer than wanted, and dropped the coolant temp about 5-8F, so that got replaced.. but probably didn't hurt the NOX (probably helped reduce some of it, lol).

Items that will be replaced or repaired for next run are as follows:

      Plugs with .030 gap
      Air filter
      Thermostat (88c)
      Cap/Rotor
silicone caulked the holes in air hose
Blocked off hot air side in airbox that wasn't sealed when warmed up

O2 sensor *maybe* if it doesn't seem to cycle enough. My DMM will tell me so :-D

Plugs are nearly twice the gap they should be. HC (unburned) is from a misfire...fuel went in, but never oxidized. NOx is generally temperature related but the excess oxygen (not consumed during a misfire) may be preventing the catalyst from getting into reduction range (excess CO2) required to reduce NOx. That the emissions are highest under load and drop well into normal just before gearchange indicates weak ignition. Use standard type, not platinum, spark plugs gapped no larger than .035" (0.030" is better). After doing that, drive the car a couple of miles and check the O2 sensor output for rapidly changing voltage. If it appears to take a second or two to swing back and forth, the sensor is sluggish - probably from the excess fuel - and needs replacement before you retest.

Don't waste your time polishing the rotor and cap with sandpaper. It may look prettier but it does very little in reducing jumpover voltage.

I regapped the plugs for now, but will be buying new ones for the next test.

I took off the AMM to Throttle hose, inspected some of my past sealings (worn through in a few spots) and recaulked the holes again.

Another thing I noticed was that the sealing ring inside the airbox to the hot warmed air was missing, so I am going to plug that off completely for the next run.

EDIT: I have a spare brand new o2 sensor chillin in a box in my basement that I can solder into place if need be. Its a universal guy, but the original (same type) has been working great for a bit over 3 years.

As a side note, I hope that is not a silicone type caulk you used on the intake tube. Wouldn't do the o2 sensor any good. A wrap of a quality/commercial grade of electrical tape may do better. Or spring for a new tube.

Looks like a slow/failing O2 sensor as the excursions appear to corrolate with load/speed changes.

One other thought would be a leak in the intake pipe between the AMM and the TB that opens / closes based on how the engine is leaning in the mounts. Had a Toyota do this to me a few years back.
