How to repair rust through on floors 200

My 85 Volvo 240 wagon failed inspection because of about 8 rust holes in the under body(some coming through the floor). Any suggestions on how to repair? Some of the holes are accessable from the interior, some are not.

    Most galvanized sheet metal (Home Despot type) is crap and will last ayear at best.
    Go to a junk yard and get either trunk lid sheet metal or roof sheet metal or at worst the side of a washing machine (hey its coated both sides with anti rust porcelain paint!) and cut out all rust aroundthe holes to clean metal using a Dremel roto tool or a good pair of aircraft snips. Cut new patches 1 in larger than the hole and secure with self tapping screws with a thin coating of epoxy at the joint and lap contact areas. Several coats of undercoating and Bob's your Uncle!

    For underbody holes, I prefer to attach sheet metal with self-tapping screws from the outside using a drill and robertson bit. Car on ramps. Then cover everything over with undercoating. It doesn't have to be pretty.

    You could patch from the interior but that will mean removing seats and lifting carpet. Also, you'll still have to go under and undercoat.

    I guess it depends on where the holes are and how bad they are. The "right" way to do it would be to order floorpan panels from somewhere and have them welded in, but Yike$$! I would cut the rust out & weld in pieces- junkyard maybe, or maybe your hardware store sells sheetmetal? Then bondo, primer, undercoat. Or you could use rivets, I guess. It depends on what you want to spend, what kind of facilities you have, and of course how picky the inspection station is. Fortunately, up here in Maine, there are still a few garages with a "realistic" attitude. Anyway, good luck!

      Matt, I see you live in Limerick,I'm over in Kennebunk.I think the Maine State inspection process is a joke!I brought my '86 240 wagon to one garage and it failed miserably,brought it to another and it passed.The second garage didn't even have a lift.
      The previous owner had filled in some holes in the floor with "Great Stuff",you know that expanding foam shit in a can.Maine winters sure beat on the old Volvos though don't they?
      I have had success using sheet metal,rivets,bondo,fiberglass,primer and undercoating to mend floors.Hell my winter beater probably floats.

        Maine inspections 200

        Hey philvo--

        Hell, I make it a point to frequent garages without lifts. My favorite guy for stickers almost never uses his lift, employs "mood lighting", and will let minor things (like the e-brake) slide if you promise to fix them ASAP...sure, no problem *wink*

        Don't get me wrong, I don't wanna be killed by an unsafe vehicle, but c'mon!

        I guess we know the "folk wisdom" about Volvos in snow is false, huh? Doesn't it snow a bit in Sweden? I drove my '84 244 all last winter without benefit of snowtires. I only "crashed" once, during a back-road "handling experiment". She came down off of the snowbank under her own power.

        Incidentally, my girlfriend is driving a '91 Buick; the previous owner had filled bad rockers with that foam crap. Its a pain in the ass to clean up!
