I repaired the solder on my Fan relay last week, but haven't really noticed it on. When I was looking at the TPS last night, I noticed some melted waxy material - it was the insulation around the bullet connectors.
I know I saw a post on here about melting insulation on a relay, but I don't remember a fix. I'm on the way to work (yes, it's 3:30 AM).
I shorted the wires to get the fan to work (it does) and could feel them seriously increase in temperature in a few seconds. I reattached the relay and I'll test that later today if I can. My neighbor suggested that the missing relay was enough resistance change to heat the wires, but the relay doesn't really offer much does it?
Under normal use (in hot weather. It was 112 yesterday and 30% hum.) The black hard plastic melted from the relay down onto the contact - that must have been VERY hot. Now I'm wondering what's going on.
