Leaky 960 sunroof - cheap fix! 900 1997

Sorry about the new thread, as I can't seem to reply to the existing ones...

Anyways, my 97 960 sunroof leaked a little for years, especially when parked on a slope. Of course it grew worse over time, so I took it in. Dealer charged me a fortune for diagnosis (a cluster in & of itself that I won't go into here) & concluded that new glass was necessary. The price? $1,000! I inquired about replacing the seal & was told none was available (later proven to be a lie) & that it wouldn't help anyway, as the leak was where the glass was laminated to the frame. The drain tubes were checked (at my insistence) found to be clear.

After some thought, I repaired it myself using a $10 roll of butyl rubber window sealant from the auto parts store, a hard plastic card, a spray bottle of lightly soapy water & a razor blade.

I hand rolled the butyl until it was about the diameter of spaghetti & used the plastic card to stuff it between the external seal & the glass. Spraying the area with soapy water kept the butyl from sticking before it was fully tucked under the seal. When I was done, I used a razor blade to trim off the excess butyl. It hasn't leaked since - a little over a year, if memory serves.

If you try this yourself, I suggest parking the car out in the sun for a couple days after, as the sun's heat will help the butyl seep into any holes under the seal.
