Are you sure the intermediate gear is right, it drives the distributor on a 240. consequently if you have misaligned it you will have a spark, but not in the right place.

With to crank pulley set to TDC the camshaft mark lined up wth its mark check that the rotor arm is pointing at the post in the distributor cap for number one plug lead.
