'91 960 Stalls on hot start and between stop signs. Detailed description. 900 1991

Hi guys

I drive a '91 960.

Lately the car would stall (not always) on hot start or leaving a stop sign. If I put the car in neutral while I'm at the stop sign, then no problem. But if I simply put the car on brake at gear D, then the car would sometimes stall coming out of the stop sign.

When would the car stall since the hot start or stop sign is random. Sometimes immediately, sometimes after as long as 10 minutes.

There had been one occasion where I did not put the car in neutral and simply braked at D at a light, and the engine cut off while I was still waiting for the light.

It appears that if I come out of the stop sign at low speed, the car would almost always stall. But if I step on it hard, most of the time I can avoid the problem.

Today when the car was about to stall again (10 mins after a hot start), I took the advice from one of the post I saw on Brickboard, and put the car in neutral (the car was still moving), then move back to D. I was able to avoid stalling. But the engine got stuck at a very slow speed (30 km/h), even though I stepped the gas paddle all the way down. Appeared to run at low speed, high rev. Car was shaking.

Some interesting facts of the car:

1. The exhaust pipe was damaged in an incident. The whole exhaust pipe was replaced three years ago by some custom made exhaust at local shops. The car currently therefore has no O2 sensor or a CAT converter. Therefore the car continuely gives a 2-1-2 code (Signal missing/faulty from O2 sensor).

2. I had the problem of W/E lights fashion and stuck on Winter mode last year. Replaced the little W/S/E selector box, problem remained and eventually disappeared.

3. Half a year ago, car couldn't start with what appeared to be a flat battery. AA service fellow came, said battery is fine, shaked the gear selector and car started and had started fine since then.

The stalling problem only appeared after a routine service, which has written on the invoice:
SETC/O LEVELS CHECK AND ADJUST BASE TIMING, SET BASE IDLE, REPLACED SPARK PLUG

Took back to Volvo factory but they couldn't trace the fault. They said they couldn't trace the problem until a new O2 sensor and CAT converter be installed, which appear to be very expensive (quoted US$2000+), and they would have troubles dealing with due to the replaced exhaust.

I doubt it has anything to do with the O2 sensor? Since it has been removed for 3 years now.

Would the O2 sensor and/or CAT converter affect driving condition and esp lead to the stall problem I am having?

Problem is I live in New Zealand and the Volvo mechanics here are not very experienced with 960. I have found way more info on Brickboard than they could tell me. So I am hoping to hear some advices on what might be the likely source of the stalling problem, so I can bring it back to the Volvo mechanic for them to check.

I also learned how to read the OBD codes from Brickboard. But I don't know where is the "shock tower" (I am not a DIYer. Just a desperate owner.)

I am extremely sorry for the long post. Since I know nothing about fixing cars myself, I can only provide as much details as I think might be relevant, and wait for help from you guys.

Sorry again, and thanks a lot in advance.

Eric
