91-240 cooling system woes.

I think I would also recommend bypassing the board by one of the methods already mentioned. Your symptoms don't sound that unusual given what I understand the the board does. As I understand it, the purpose of the board is to moderate fluctuations in the gauge so the owner won't have to "worry" about it moving so much. It treats engine temp as being in "bands" rather than giving a direct reading. So, if your temperature reading is anywhere that would normally be between 7:00 and 10:00 on the gauge, the gauge should read 9:00. (I'm guessing at the bands here but I think you'll get the concept.) Once the temp goes above 10:00, the gauge goes out of the band mode and gives a direct reading but it makes your gauge shoot up very quickly toward the red, which can be very scary itself. (I think it goes out of the band mode when overheating but it is possible it just goes to a higher band.)

Normal symptoms of a bad board are random fluctuations in gauge reading. It just kind of jumps around fairly quickly. If your gauge and board are working correctly, it sounds as if one day it did heat up past the "normal" (9:00) band but when you tested it, it didn't for some reason.

I've bypassed the gauge in both of our 240's because they both developed the random movement problem. The gauges now are directly linked to engine temp and don't have the buffering provided by the board. I like this a lot because I can see what is actually going on. My bigges surprise is the amount of time the gauge stays at about 8:00.
