I went through this. I got a new cat and began installation. Upon removing the old one, I concluded the rattle did come from the CAT but was NOT caused by its failing. Actually, its was in excellent condition inside. The culprit was two peices of sheet metal that had found their way into the front of the cat. I suspect they came off the tip of the O2 sensor, but never confirmed that. Conclusion: If you isolate the noise to the CAT, remove it first and make sure it is failing.
