First of all, thanks for the link to the pictures of what you did. Awesome education! I've gotten a few ideas of what I may need to deal with the rail.
The rusty part of the rail that was shown in the pictures seemed to be localized in that area. Everywhere else (including the driver's side rail, cross sections and rocker panels) was just surface rust.
It was strange to find such large amount of pitting be so localized in the railing...but the battery box was directly above, and one corner of it was corroded through. My theory was that, over the years, battery acid had leaked through the box to the floor, then ate through it and onto the rail.
I will cut back more flooring just to make sure the rest is just surface rust. Then I'll do what you did...putting in stiffeners and be welded onto good metal. I am still an entry-level welder, so I was really glad to learn about the "plug weld" method, thanks!
