Check the 4th gear sensor 700 1990

I assume this is an M46 4 sped manual+OD. On my '86 240, the part that failed was the 4th gear position switch in the transmission - its a little switch that is 'ON' when vehicle is in 4th gear, which then allows the OD to engage. Your intermittent fault sounds like mine. Can you 'wiggle' the stick a little and get OD to engage?

Volvo says you have to drop the tranny to get to the switch, but with a ratchet extension and an open end wrench I was able to loosen the thing and swap it without moving the transmission. Took 10 minutes once I knew where to 'feel' for the switch.

If you have a wiring diagram for the relay you can 'jump' the two pins on the relay that come from the ground/4th gear switch and test circuit to confirm.
