Chris, have you tried wiggling the key after starting?

The wires/plug might be overheating with more than 12V coming from the alternator, normal output is 14.5V. Pull the lightbulb and check the prongs for cleanliness, also the plug. Both sides need to be shiney. Verify that the plug housing isn't all brittle plastic and ready to fall apart.
