Any ideas? 120-130

One terminal on the back of the alternator is connected to the battery + at all times (through the large terminal on the starter solenoid), so if you accidentally ground that, you will see sparks.

The very hot voltage regulator doesn't sound right at all... next time you have the bad behavior, check the voltage at the coil + connection. I think you're close to solving the problem now.
